Abstract: The present work was aimed to demonstrate the potential of high-energy ball milling (HEBM) combined with spark plasma sintering (SPS) to fabricate 50 vol% Al2O3–Cu composites with enhanced mechanical performance. After HEBM of the Al2O3-Cu mixture for only 10 min, the particle size of alumina decreased from 10-40 μm to <5 μm. The HEBM powder agglomerates featured uniform distribution of the phases. Nearly fully dense composites were obtained by SPS of the HEBM mixture at 950 ◦C for 20 min. In the composites sintered from the HEBM mixture, the densification was accompanied by the formation of thin Cu-rich layers between the Al2O3-Cu agglomerates. The structural refinement induced by HEBM allowed obtaining composites with a hardness of 300 HV, which is five times the hardness of unreinforced copper.
